Overview

Hyundai's RWD van and 8-seat people-mover twins, sold here from 2008 (the iLoad commercial van, the iMax passenger wagon) through to the 2021 Staria changeover. A 'Series II' facelift arrived around 2015-2016 with a new face, updated dash and revised driveline. Almost every Australian example is the 2.5L D4CB CRDi turbo-diesel; the 2.4L G4KG petrol was offered but is rare and unloved (gutless and thirsty in a heavy van). The D4CB defines ownership: it is a capable, torquey, cheap-to-buy workhorse, but it has a well-documented Achilles heel - injector seat (copper) washer leaks that dump combustion soot into the oil, sludging the pickup, starving the turbo and in the worst cases spinning a bearing or destroying the crank. The early diesel auto used a variable-geometry turbo (VGT) good for ~125kW/451Nm; the manual ran a simpler wastegate turbo (WGT) at ~100kW/343Nm. Buy on history (oil-change intervals and injector-washer service), not on price - a neglected D4CB is a grenade and a healthy one is a bargain. RWD layout means it tows and loads well but is twitchy in the wet when empty.

Injector seat washer leaks - oil sludging
The defining D4CB failure: the copper injector seat washers harden and leak combustion gases, soot and unburnt diesel into the crankcase. The soot mixes with the oil, forms hard carbon lumps, sinks to the sump and clogs the oil pickup. Oil starvation then kills the turbo and can spin a bearing or destroy the crankshaft. Symptoms include a ticking/chuffing at the injectors, blackened oil very quickly after a change, and rising oil consumption.
Fix: Replace injector seat washers and clean/machine the seats flat every ~100,000km (cheap insurance); drop and clean the sump and oil pickup; change oil every 5,000-7,500km. Catch it early - a leaking washer is a $600-1500 job, a sludged engine is a $10k+ one.

Turbocharger (VGT) failure / overboost
Once oil flow is compromised by sludge the variable-geometry turbo bearings run dry and fail (smoke, whine, oil in the intake, power loss). The VGT vanes/actuator can also stick with carbon and overboost, with a faulty air-mass meter or turbo relief valve contributing.
Fix: Address oil-supply/sludge root cause first; replace or recondition the turbo; clean the VGT actuator and EGR; a Dawes-style boost-control valve is a common preventive fit.

Oil pump relief valve sticking - loss of oil pressure
The oil-pump pressure-relief valve can jam open (attributed to rough machining of the bleed holes), dropping oil pressure and, in the worst case, destroying the crankshaft and bearings.
Fix: Inspect/replace the relief valve and oil pump; monitor oil pressure; not all engines are affected but it is a known failure point.

A naturally-aspirated 2.4 petrol with a high torque peak is overmatched by a heavy RWD van/people-mover; real-world economy climbs to 14-16 L/100km loaded and the 4-speed auto compounds it.

The wider Theta II 2.4 family has a documented history of connecting-rod bearing wear and bottom-end knock (subject of recalls/extended warranties on other models). Reports in the iLoad/iMax are limited, but neglected oil changes raise the risk.

Hyundai's 15,000km/12-month interval is far too long for the D4CB diesel, which is exactly how so many end up sludged and with dead turbos. Many high-km failures trace straight back to extended oil-change intervals.
Fix: Service the diesel every 5,000-7,500km with quality oil and filter; treat the factory interval as a maximum, not a target.
