Rear differential / AWD coupling failure
A genuinely common DM complaint: the rear differential and/or the electronic AWD coupling fails, with whine, vibration, banging and warning lights. Owners report bills from ~$3900 for a rear diff up to $8600+ when front and rear are both done, and isolated cases over $11,000. Often traced to a weak diff housing/coupling design and to running mismatched-wear or differently-sized tyres on the on-demand AWD.
Fix: Replace the rear diff / coupling unit. Pre-purchase: listen for driveline whine, rotate to identical tyres across all four corners, and budget for it on AWD examples.

Bosch CP4 pump / piezo injector failure (bad fuel)
The CP4 high-pressure pump and piezo injectors do not tolerate water-contaminated or poor-quality diesel; pump self-destruction can send metal debris through the whole common-rail system, requiring fuel-system replacement, not just the pump.
Fix: Use clean fuel, change filters on schedule, fit a quality pre-filter/water separator for rural/touring use. On failure, full fuel-system clean and replacement by a diesel specialist.

8-speed wet dual-clutch (DCT) shudder, hesitation and failure (facelift)
The facelifted diesel replaced the torque-converter 8AT with Hyundai's 8-speed wet DCT. It can shudder or hesitate from a standstill, give rough 1-2 shifts and lose drive; it was the subject of recalls over rough shifting / power loss, and in the US Hyundai moved related models back to a conventional auto. Clutch and mechatronic faults are expensive out of warranty.
Fix: Test low-speed take-up and 1-2 shifts thoroughly on inspection; confirm all transmission recalls/software updates are done; prefer the pre-facelift 8AT diesel if you want to avoid the DCT entirely. Budget for clutch/mechatronic work on neglected facelift cars.

DPF clogging and EGR / intake carbon fouling
Short-trip urban use stops the DPF completing regenerations, leading to blockages, forced regens, oil dilution and EGR/intake carbon, with limp mode and warning lights. A signature concern on small-displacement turbo-diesels used mostly around town.
Fix: Do regular highway runs so regen completes; clean EGR/intake as needed; budget for a DPF on a neglected town car. Avoid the diesel for short-trip-only use.

Oil starvation from oil-filter O-ring mis-fit
A documented Australian failure mode: a misfitted oil-filter housing O-ring after a service lets the engine lose oil pressure, with cases of a snapped conrod punching a hole in the block. Compounded by the engine's high oil consumption, owners who don't check the level between services have run them low.
Fix: Use a competent diesel-aware servicer, confirm the O-ring/filter housing is correctly seated, and check the dipstick every couple of tanks - this engine drinks oil.

Injector and CP4 fuel-pump failure
The piezo injectors can cause rough running and the Bosch CP4 common-rail pump is intolerant of poor or contaminated diesel - a failing pump can shed metal that contaminates the whole fuel system.
Fix: Use clean fuel from reputable servos, change fuel filters on schedule; injector/pump rebuild or replacement by a diesel specialist if faulty.

High-pressure fuel pump failure (debris through fuel system)
An HP fuel-pump failure can send metal debris through the common-rail and injectors, contaminating the entire fuel system. Rare, but documented AU cases have run into many thousands of dollars and even full engine replacement; often covered by the 7-year warranty when in period.
Fix: Use quality fuel and change fuel filters on schedule. If it occurs, full fuel-system flush plus pump and injector replacement by a diesel specialist; check warranty eligibility.

DPF clogging and EGR valve carbon
The close-coupled DPF and the EGR valve/cooler soot up - the EGR commonly by around 100,000km - causing warning lights, limp mode and incomplete regens, especially on short urban-only trips.
Fix: Regular highway runs to complete regens; EGR clean/replace; DPF clean or forced regen. Confirm no active DPF lights pre-purchase.

Harmonic balancer / crank thrust and turbo actuator
Reported D4HB ancillary issues include harmonic-balancer (crank pulley) wear, crank thrust-bearing wear on manuals, and VGT turbo actuator sticking causing over/under-boost and power loss.
Fix: Replace the harmonic balancer; inspect/clean or replace the VGT actuator; diesel-specialist diagnosis for boost faults.

Piezo injector faults and turbo / VGT issues
The R-series piezo injectors are sensitive to fuel quality and can cause rough running, smoke and hard starting; the VGT turbo actuator/vanes can stick with soot, causing boost faults and limp mode at higher km.
Fix: Use quality diesel and keep service history; diagnose and replace failed injectors or clean/replace the turbo actuator. Insist on full diesel service records before buying.

High oil consumption
The 2.2 CRDi is known to consume oil - up to ~0.5L/1000km with heavy use - which catches owners out and can lead to running it dangerously low.
Fix: Check oil regularly and top up; investigate if consumption climbs (turbo seals, injector seals, bores).

The D4HB chain can overstretch and the hydraulic tensioner suffer from poor or dirty oil, giving a top-end rattle by around 200,000km.
Fix: Replace chain, guides and tensioner; keep oil clean and changed on time to prolong chain life.

Short, stop-start city running stops the DPF reaching regeneration temperature and lets the EGR and intake soot up, triggering warning lights and limp mode.
